Taking Inspiration from old Roman leather helmets, Geoff decided to mold a front panel from a single piece of leather.  Here's How he did it...

Step 1. Punch holes in leather

 Step 2. Soak Leather for molding

Step 3. 

Step 4. Loop string through holes to pull leather taut

Step 5.

Step 6. Let leather dry overnight - next skive the edges for sewing.

Step 7.

Step 8. Brim was created from two slabs of leather glued to visor board and riveted then edge painted.

Final product after sewing:
